Polycarbonate Panels for Illuminated Faces and Higher-Impact Locations
S2 specifies, produces, replaces, and installs polycarbonate faces and panels for commercial sign cabinets and demanding applications.
Polycarbonate is chosen when impact resistance and flexibility matter more than the glass-like polish of acrylic—especially in illuminated cabinets and locations exposed to contact or vandalism.
Where polycarbonate fits
Use polycarbonate when the sign face needs to tolerate flex and impact.
The most common S2 application is an illuminated cabinet face. Polycarbonate can also serve in vandal-prone, ground-level, industrial, protective, or high-contact settings where acrylic may be too brittle.
Impact resistance does not make the sign indestructible. A face can still scratch, yellow, warp, pull from retainers, or fail when a cabinet is too shallow, hardware is over-tightened, expansion is blocked, or the material grade does not match the exposure.
Acrylic vs. polycarbonate
They may look similar in a sample, but they behave differently in a sign.
The choice is not a contest; it is a match between optical appearance, impact, forming, scratch exposure, and the existing cabinet.

Cabinet face design
The face cannot correct a poorly designed lighting cavity.
A new translucent face must be evaluated against the cabinet depth, LED location, module spacing, internal reflectance, dividers, power supplies, and the distance from light to face. Too little distance or uneven modules can create bright dots and dark bands. Heavy graphics can block light; thin colors may wash out.
Flat faces need enough retention to resist wind without clamping out thermal movement. Formed faces need the correct profile and dimensions to seat into the cabinet. Large faces may use split retainers, flex-face systems, or different construction entirely.
Retention + movement
The edge is where many face failures begin.
Retainers must hold the face through wind and weather while allowing the plastic to move.
Perimeter retainers
Hold flat or formed faces inside a cabinet without point-loading the sheet.
Expansion clearance
Prevents a growing face from bowing, cracking, or forcing itself out of the frame.
Fastener isolation
Washers, sleeves, and appropriate hole size reduce stress at penetrations.
Drainage
Cabinet water paths should not trap moisture against the face or electrical components.
Service access
Power supplies, modules, and wiring should remain reachable without destroying the new face.
Face seams
Large signs may need multiple faces or a different face system; seams should align with cabinet structure and graphics.

A face survey should include the sign behind it.
Identify the cabinet
Overall size, face type, retainers, depth, access, elevation, and existing lighting are documented.
Inspect the structure
Frame condition, corrosion, drainage, hinges, retainers, and service access are checked.
Evaluate lighting
LED or legacy illumination is tested for failures, spacing, color, and light distribution.
Specify the face
Polycarbonate grade, thickness, translucency, forming, graphics, and clearances are selected.
Proof the graphics
Colors are evaluated for day appearance and transmitted night appearance.
Produce + test fit
The face is cut or formed, graphic layers are applied, and critical dimensions are confirmed.
Install
Retainers, gaskets, screws, clips, and clearances are reset without over-clamping.
Night review
Illumination is checked for hot spots, dark areas, color shifts, and graphic readability.

Is polycarbonate the same as Lexan?
Lexan is a well-known brand name for polycarbonate sheet. Different manufacturers and grades are available; the project should be specified by material performance rather than assuming every clear sheet is identical.
Why use polycarbonate instead of acrylic?
Polycarbonate is generally selected for greater impact resistance and flexibility. Acrylic often provides better optical polish and scratch resistance. Cabinet size, face retention, forming, lighting, cleaning, and impact exposure determine which is preferable.
Can polycarbonate be used in illuminated sign cabinets?
Yes. Translucent polycarbonate is common for flat and formed cabinet faces. The face color, thickness, print or film, cabinet depth, LED spacing, retainers, and expansion clearances all affect the finished illumination.
Can an old polycarbonate face be re-faced?
Sometimes. If the face remains flat or properly formed, cleanable, uncracked, and structurally sound, graphics may be replaceable. Yellowing, brittleness, cracks, warping, extra holes, or damaged retainers may justify a new face.
Does polycarbonate scratch?
It can scratch and should be cleaned with compatible methods. Abrasive cleaners, dry wiping, and improper solvents can damage the surface. Protective coatings and specific grades may help in demanding locations.
Does polycarbonate expand?
Yes. Thermoplastic faces move with temperature. Retainers, fasteners, holes, and face dimensions need enough clearance to avoid buckling, cracking, or pulling out.
Can polycarbonate be formed?
Certain grades and thicknesses can be thermoformed into pan faces and other shapes. Tooling, draft, depth, radii, graphic registration, and cabinet retention all need to be planned.
Do replacement cabinet faces require permits?
A like-for-like face change may be treated differently from a structural or sign-area change, depending on the jurisdiction and property. S2 reviews the address and scope before assuming no permit is required.
