Think of a fabricated metal letter as a reverse pan built for dimensional presence.

A flat-cut letter gets all of its depth from solid material thickness. A fabricated letter uses a relatively thin metal face and return to create a hollow body. That makes deeper letters practical without turning each character into a heavy block of solid metal.

The result can be refined and restrained at small scale, or strongly architectural at larger scale. Fabricated letters are useful when the customer wants a deeper edge, stronger shadow, premium metal construction, concealed hardware, or the possibility of adding a halo.

Construction

The face, return, back, seam, and finish all influence the final line.

Face

The front surface establishes flatness, visible finish, and the exact silhouette. Thin faces need proper reinforcement and handling to avoid oil-canning or distortion.

Returns

The side walls create depth. Their width affects shadow, scale, seam placement, mounting, and whether lighting components can fit.

Back

Non-lit letters may use tabs, rails, partial backs, or removable backs. Halo-lit letters require a translucent or open-back strategy designed around LEDs and service.

Corners and seams

Tight scripts and sharp details may require welded corners, formed sections, segmented returns, or design refinement to keep the construction clean.

Finish

Painted aluminum is common. Decorative metals may be brushed, satin, polished, patinated, or protected according to the project.

Mounting provisions

Studs, clips, rails, stand-offs, wiring exits, and removable components are built into the letter before the finish is completed.

Optional illumination

A non-illuminated fabricated letter may only need structural attachment and weather management. A halo-lit letter also needs LED placement, a translucent back or controlled opening, power supplies, low-voltage wiring, stand-off distance, wall reflectance, penetrations, drainage, service access, UL labeling, and coordination with a licensed electrician for the building-side circuit and final power termination.

S2 performs the sign-side and low-voltage work. We do not install new breakers, service electrical panels, or make final hookups to new building power. When those tasks are needed, we coordinate the electrician.

Mounting

Depth makes alignment and wall interaction more visible.

Individual stud mount

Each letter attaches from concealed studs or clips. This produces a clean architectural result but requires accurate patterns and more wall penetrations.

Controlled stand-offs

Spacers create a consistent shadow and are required for a true halo-lit effect. Every letter must sit at the same distance.

Rails or raceways

A shared support can reduce penetrations, carry wiring, simplify service, and solve difficult wall construction, though it becomes part of the visual design.

Backer panel

A backer creates contrast, carries small pieces, bridges joints, and may become the cleanest way to integrate lighting and access.

Through-wall fastening

Interior access can support strong concealed attachment, but it must be coordinated before finished walls block the back side.

Structural review

Large or unusually deep fabricated letters may need additional support, engineering, or wall verification beyond a standard letter installation.

They use closely related construction: a face with returns creates a hollow letter body. In everyday sign language, a fabricated letter becomes a channel-letter project when it is engineered and wired as an illuminated electric sign. Non-illuminated reverse-pan letters remain a dimensional-sign product.

Why choose fabricated letters instead of thick flat-cut metal?

Fabrication can create much greater depth without the weight and material cost of cutting the entire letter from solid plate. It also allows larger components, concealed mounting features, removable backs, and space for halo-lighting components when needed.

Can fabricated metal letters be made small?

Yes, within the limits of the letter stroke, return depth, bend radius, seams, mounting, and service access. Small fabricated script and tight logo details require careful simplification because every return must physically fit around the shape.

Can fabricated metal letters be halo lit?

What metal is normally used?

Painted aluminum is the most common because it is light, corrosion resistant, weldable, and suitable for complex shapes. Stainless, brass, bronze, and copper fabricated letters are possible in selected projects but require different forming, finishing, joining, and budget considerations.

How are seams handled?

Seams are placed, welded, bonded, filled, dressed, and finished according to the material and visibility. The goal is not merely to close the letter body; it is to keep faces flat, returns consistent, corners clean, and the finish stable.

Can fabricated letters mount to a backer?

Yes. A backer can reduce wall penetrations, bridge irregular surfaces, support lighting, carry wiring, create contrast, or allow the entire sign to be installed as a coordinated assembly.

Do non-illuminated fabricated letters require permits?
